I'm in the process of changing CV's. I notice the old ones have a relief cut in the inside of the stars. The new ones don't, I can machine them but what is the purpose of the cut. 

 
The relief cut is allow the axle to plunge into the CV, thus gaining more travel. Can also be done if the axles are too short.

 
If the relief is on the diameter of the CV, probably because the axles are too short and someone did that to gain clearance.

But pix would help.

 
Mock your cvs up dry and make sure you have 0.25" of play in the axel at full droop. If you don't, then you will need longer axels or cut the stars.
